Solving the Sizing Nightmare: A Case Study in Kids' Loungewear

Solving the Sizing Nightmare: A Case Study in Kids’ Loungewear

Table of Contents

Introduction

This case study details how Sansansun’s expert pattern-making and systematic feedback process solved a critical sizing inconsistency issue for a children’s loungewear brand. By rebuilding the patterns from scratch and implementing a rigorous feedback loop, we controlled size variation to within ±0.5 cm, restoring the client’s confidence and solving a problem that had plagued their business.

Client Profile: A Brand Troubled by Fit Issues

Our client is a brand specializing in children’s loungewear. Their core challenge stemmed from previous experiences with other suppliers where inconsistent sizing had become a persistent issue, directly impacting their brand reputation and operational efficiency.

The Challenge: When Inconsistent Sizing Erodes Customer Trust

The brand was facing critical issues that were damaging their customer relationships and bottom line:

  • The same size would vary significantly from one production batch to the next.
  • Parents frequently complained that the garments were too tight, too long, or too short for their children.
  • This resulted in poor customer try-on experiences, high return and exchange rates, and a decline in overall brand satisfaction.
  • The client had lost confidence in their ability to scale up production reliably.

The Solution: A Systematic Approach to Perfecting Fit

We addressed the problem not with a quick fix, but with a systematic, collaborative process from the ground up:

  • Step 1: In-depth Consultation: We began by holding in-depth discussions with the client to clearly define the target age groups, wear scenarios, and specific fit requirements.
  • Step 2: Rebuilding Patterns: Our experienced children’s wear pattern-making team created brand new, child-specific pattern blocks, tailored for comfort and accurate proportions, rather than simply grading adult patterns.
  • Step 3: Systematic Feedback Cycle: We established a formal feedback loop. For each sample, the client provided detailed try-on feedback (e.g., “sleeves are 1cm too short”), which was systematically recorded.
  • Step 4: Precision Adjustments: Our pattern makers treated each piece of feedback as a critical data point, making precise adjustments. We ensured the final pre-production sample was a 1:1 reflection of all revisions before locking it for bulk production.

The Outcome: Precision, Confidence, and a Reliable Partnership

The results of our systematic approach were clear and decisive. The client’s sizing nightmare was transformed into a reliable and predictable process.

  • Precision Manufacturing: The final bulk order was delivered with every single piece precisely matching the approved sample.
  • Tight Tolerance: Size variation across all sizes (e.g., 2T, 3T, 4T) was successfully controlled to within ±0.5 cm.
  • Restored Client Confidence: The client expressed immense relief and satisfaction, stating, “This is the first time I feel completely safe handing over children’s sizing to a factory”.

This case highlights our core strength: we don’t just grade patterns — we co-develop the perfect fit through a proven cycle of trial, feedback, and refinement.

Over the past decade, I’ve worked closely with founders, designers, and product teams across Europe, the US, and the Middle East—helping them turn ideas into scalable collections. My focus is not just on production, but on building repeatable product systems that support long-term brand growth.

I believe great activewear is not created by trends or price, but by the alignment of fabric, function, and user experience. Through our MDMD system (Material–Design–Manufacture–Delivery), we help brands reduce development risk, improve consistency, and move faster with confidence.

On this blog, I share insights from the factory floor, real client cases, and practical thinking on product development, fabric strategy, and scaling challenges in the activewear industry.
