One of the most misunderstood concepts in activewear development is this:

Why can a seamless garment made with:

At first glance, this seems contradictory.

Most people assume: more spandex = more stretch.

But in reality, high-performance activewear doesn’t rely on fabric composition alone.

Seamless Isn’t Stretching Because of Spandex Alone

Traditional activewear fabrics and seamless garments work very differently.

Most cut & sew fabrics rely on:

“Elastane-generated elasticity.”

But seamless garments rely much more on:

“Structure-generated elasticity.”

That distinction is critical.

In seamless circular knitting, the stretch doesn’t only come from the elastane percentage.

It comes from the engineered knit structure itself.

The Hidden Power of Loop Structure

Seamless garments are built loop-by-loop through circular knitting machines such as Santoni systems.

Each knitted loop naturally creates expansion space — almost like a spring system.

This means the garment can stretch mechanically through structure, even before high elastane percentages are involved.

That’s why a seamless garment with only 10% spandex can still feel highly flexible and body-hugging.

The structure itself is doing part of the work.

High-Gauge Knitting Creates Mechanical Elasticity

Seamless machines are built across a wide gauge range

• 14G–22G for compression-focused leggings and sports bras • 28G–40G for lightweight tees and second-skin layers

Higher gauges create:

• finer loops • tighter structures • smoother compression transitions • and more controlled recovery

This produces what many developers call:

“Mechanical elasticity.”

In other words: the garment stretches because of engineered knitting behavior — not only because of elastane content.

Why Covered Yarn Changes Everything

Another major factor is yarn construction.

Most seamless garments use:

• single-covered yarn • or double-covered yarn

This means elastane is wrapped directly inside nylon yarn systems.

So even if the garment composition says

— counted at covered-yarn level, with the elastane core itself typically sitting lower —

the elastane is still actively participating throughout every yarn pathway inside the garment.

This creates a very different tension distribution compared to traditional cut & sew fabrics.

Why Cut & Sew Often Needs 20% Спандекс

Traditional cut & sew activewear fabrics are usually based on:

• interlock knits • double-knit constructions • brushed fabrics • warp-knit structures

These fabrics do not have the same engineered loop expansion system as seamless garments.

So instead of relying on knit architecture, they rely much more directly on elastane itself for stretch.

That’s why high-compression cut & sew fabrics often need

15–20% spandex

to achieve

• strong four-way stretch • body fit • compression • and fast recovery

Without enough elastane, these fabrics can feel:

• stiff • heavy • restrictive • or slow to recover

Seamless Technology Is Really About Body Mapping

This is where seamless development becomes truly powerful.

Modern seamless systems allow engineers to control:

• compression zones • breathable mesh areas • support structures • contour shaping • sweat zones • and recovery tension

all within a single garment.

This is called:

“Variable zonal stitch density.”

The support comes from engineered structure — not from adding more fabric weight or more elastane.

Strong stretch with lower elastane percentages.

Fewer seams and smoother body contact.

3. Better Body Contouring

Support can be programmed directly into the knit structure.

4. Reduced Friction

Less stitching means less irritation.

5. Higher Technical Barrier

Advanced seamless development requires deep engineering knowledge — not just sewing capability.

But Seamless Also Has Limitations

Despite its advantages, seamless is not always the perfect solution.

Some challenges include:

• Limited fabric flexibility • More sensitive color variation after dyeing • Higher development complexity for fuller bust sizing • Higher machine setup cost • And major challenges when using natural fibers

This last point is especially important.

Natural fibers like cotton have weaker recovery compared to synthetic performance yarns.

So building: wireless support + natural comfort + seamless recovery

is one of the hardest challenges in modern apparel engineering today.

The Future of Activewear May Shift from “Fabric Stretch” to “Structural Engineering”

For years, the activewear industry has focused heavily on:

• higher spandex content • tighter compression • synthetic performance fabrics

But the next generation of apparel development may look very different.

The future may be built around:

• engineered knit structures • body-mapped support systems • natural-fiber comfort • recovery-focused yarn architecture • and intelligent compression mapping

Not simply “more spandex.”
